Iron Blast Furnace

Question
I am a Chem E (with little-to-no experience in the Steel Industry) and
have been tasked with finding or developing a model for an iron blast
furnace to be used in model predictive control (MPC). A friend has
referred me to “The Iron Blast Furnace, Theory and Practice” by J.G.
Peacey and W.G. Davenport, Pergamon, 1979.

My questions are:

1) Does code for Peacey’s model exist and is it available over the net?
2) Does anyone know of any other available codes that are appropriate for
use in MPC?

MPC uses a process model to predict future process performance. The
predicted performance is compared to desired performance and proposed
control actions (operating conditions) are optimized to minimize the
difference between the two. A model that can be executed several times
per control action is required if the MPC controller uses an iterative
optimization routine. CFD codes that require massive computational power
would not be applicable.

I work for a company that specializes in phenomenological model-based control
mostly of mineral processing plants. Although, we have not done a blast
furnace in particular, we have done models for reheat furnaces (used in heat
treatment of steel) and induration processes (used in pelletizing). If you’d

I just want to know simply how limestone purifies iron in a blast furnace :)

  • Answer:It removes the sandy impurities in the iron formed as ’slag’ [calcium silicate] CaCO3—> CaO + CO2 CaO + SiO2 —-> CaSiO3. This forms a separate immiscible layer to the molten iron and can be run off. The slag is rather useless .. it can be used in road foundations .. but its uselessness led to the derogatory term ’slag’ in the English language eg she’s a ’slag’

  • Answer:Slag is the result of the reaction of the calcium from the limestone used to charge the furnace and impurities, largely silicon in the iron ore. These calcium silicates are much less dense than the molten iron and so float on the surface. Tapping of the iron takes place through tapping holes at a level lower then the surface, so it is simple physical seperation that allows the iron to be drawn off from underneath the slag

  • Answer:The more advanced way to smelt iron is in a blast furnace. A blast furnace is charged with iron ore, charcoal or coke (coke is charcoal made from coal) and limestone (CaCO3­). Huge quantities of air blast in at the bottom of the furnace, and the calcium in the limestone combines with the silicates to form slag. Liquid iron collects at the bottom of the blast furnace, underneath a layer of slag. The blacksmith periodically lets the liquid iron flow out and cool. At this point, the liquid iron typically flows through a channel and into a bed of sand. Once it cools, this metal is known as pig iron. To create a ton of pig iron, you start with 2 tons (1.8 metric tons) of ore, 1 ton of coke (0.9 metric tons) and a half ton (0.45 metric tons) of limestone. The fire consumes 5 tons (4.5 metric tons) of air. The temperature at the core of the blast furnace reaches nearly 3,000 degrees F (about 1,600 degrees C). ­Pig iron contains 4 to 5 percent carbon and is so hard and brittle that it’s almost useless. If you want to do anything with it, you have three options. First, you can melt it, mix it with slag and hammer it out to eliminate most of the carbon (down to 0.3 percent) and create strong, malleable wrought iron. Furnace Operation

Question
I have moved into a house with a high efficiency gas furnace, I think
about 5 years old. I have the fan set to on rather than auto (a
technician recommended this to take advantage, of the attached
electronic air cleaner). I have noticed on occasion, the fan, even
though it is on on, will stop. Also at this time, just to see whats up,
I will crank up the heat so the burners should kick in but they dont.
The breaker hasn’t flipped as the electronic air cleaner is lit. Then
about 5 to 10 minutes later the fan starts and the heat comes. This may
happen more frequently than I notice because it does appear to start up
again. Is this normal operation for such a furnace? If the fan is on on
doesnt that mean it will *always* stay on? And usually when cranking up
the thermostat the burners kick in almost instantly. I am hesitant to
call a technician as the problem, for now seems to come and go. Can
someone suggest the likely cause of such actions?
Answers
Interesting question with alot of answers. On the fan on and off, check to see that
the intake primary air filter to the EAC is clean, then check the temp of the motor,
because it is probably shutting off on internal temp indicating a problem with the
motor or might be caused by the clogged filter. Need to service it more often.
Especially if you run the fan all the time. Do you shut if off when not home? If the
thermostat is set to fan on, the fan should stay on all the time.
On the furnace operation, need to know what type of system you have, including the
thermostat you have running it. If you turn up the thermostat on heat, it should
start the burners, including the delay if you have one on the system.
Check the filter…..
Associated Furnace Operation Question:Is there a solution for my wall furnace’s loud operation?
Hello I live in a small cottage(350 sqft) and am using a Empire FAW-40-1 SPP Fan Type Vented Wall Furnace. The fan is very loud. When it is running my girlfriend and I have to shout at each other to be heard as if we were in a crowded bar. Is there any way to reduce the volume of the fan? Thanks for any help.

  • Answer:can you take the cover off and oil the fan so it is not so loud other than that they do not have a knob were you can turn the fan down.

  • Answer:The site below has a wiring diagram with how it operates there are several systems Train Carrier, Who was the first AC producer in the world but the site shows how heat and AC is called for in a stacked cooling heating tower. This by no means covers they type that uses water cooling on towers as well which is used in commercial building and hospitals which have humidifiers built in to with air dryers as well. Associated Furnace Operation Question:What role does “back pressure” during high wind conditions have in the operation of a home furnace?

  • Answer:When the pressure gradient equalizes inside the chimney due to wind conditions you have “back pressure”. This will allow flue gases and combustion by-products to remain in the flue or puff-back into the living space. As they accumalate inside the furnace and flue the operation and efficiency of the apppliance is adversely affected. Furnaces require air and exhaust for complete combustion. Incomplete combustion creates carbon monoxide and this occurs when either intake air is limited or exhaust elimination does not occur. This is within the realm of professional chimney sweeps to correct for you.

  • Answer:No calcium oxide CaO is not a reducing agent at all Carbon monoxide is the only reducing aget in the blast furnace. Carbon monoxide is CO incomplete combustion of carbon in coke. CaO is already oxidized and can no longer take any more oxygen at all so it cant reduce any thing. CaO is added so it reacts with SO2 (common name is sand) to from CaSiO3 know as calcium silicate or slag CaO reacts with impurities to from less dense slag so it can be tapped out of the blast furnace leaving pig iron (molten iron)

Are there parts that fail on an electric furnace? If you have a power outage, can’t you just use a generator temporarily? Oil burners need electricity too. But they have soot and an oil tank and that transformer to boost up the voltage to 10000 volts or more for the oil to fire between the electrodes surrounding the nozzle on the gun! Just seems to me, that I can install an electric heater in the hot air plenum of my furnace and reduce my oil bill for the winter! Then, if electricity goes up too high, switch back to oil! all I have to do it rewire for the electric heater to come on with a thermostat after the fan comes on so I don’t burn out a heater unit! The furnace I now own already has a season swicth on it that allows the blower to run without the burner when I select that position.

  • Answer:An electric furnace has all the problems you could have with others. Relays, thermostat, etcetera. The 2 different problems you run into with all electric are the heating coil and power outages. I want a house with a wood burning fireplace to make up for outages. Someday.

Associated Furnace Operation Question:I have a 2 electric furnace with heat pump. why does it take so long for the furnace to shut off at 20 degrees?
The furnace is an electric two stage with heat pump. When not on emergency heat, it runs forever before it shuts off. It’s about 24 degrees outside. Is it more economical to run it this way or with just the heat elements? I was told that the heat pump coils would frost up during operation. This is not happening. When will the heat coils kick in to assist the heat pump? We had a repairman out 2 days ago to check things out. He said everything was ok as far as the furnace connections and then checked the heat pump . The defroster board was bad so we got another new one. By the way this is a brand new furnace and heat pump installed a month ago and has not worked properly since. The service guy could not check the coolant level at the time since the board was bad. He said once it was installed ,and it has been, that the heat pump would frost up and that if it needed coolant it would frost up unevenly. It doesn’t frost up at all. ever ! What could be wrong ? I need help fast !!! I just received a 492.00 electric bill from having to run this on emergency heat for a little over 2 weeks. I was supposed to be saving money by putting this in. HELP !!! Had propane fuel before. Cost almost 400.00 to use in a 3 week period. So that wasn’t cost effective. Switched to a pellet stove. That cost as much or more. and didn’t heat the squre footage it said it would. We were told an electric furnace with heat pump would save us money versus what we were sending on other sources. This is turning into a complete NIGHTMARE.

Carrier Furnace Nomenclature

Question
I have a Carrier Furnace about 5 years old, and recently it has
started the start-stop cycle excessively. This is what happens

1. Thermostat starts up furnace
2. Ignitor lights up
3. After a while flame starts up
4. After some time blower starts up
5. Soon after, the furnace shuts down (approx 60 – 75 secs after 3).

Few minutes later, start with step 1 again. This takes forever for the
house to heat up, and the temp never actually gets to the target temp.

My wall unit thermostat is not a very fancy one. It has two temp settings
with mercury bulbs to make/break contacts.

Could anyone point out if the problem is with the thermostat or the
furnace itself? Any and all help appreciated.

Sam’s advice might be right, but in my Carrier furnace the safety
interlock he refers to is located in the flue and functions to turn the
furnace OFF if the ignitor doesn’t function, i.e. if it doesn’t sense
heat in the flue after 20 or 30 seconds. When this happens, this
thermostat must be reset manually before the furnace will come on again.
However, there is yet another thermocouple located in the firebox, which
also controls the housefan, oilpump and ignitor and could be causing the
problem you describe. Mine has adjustments which determine the temperature
at which the fan should come on and a maximum temperature at which the
ignitor is turned off to prevent damage from overheating. (It’s working in
collaboration with your house thermostat to regulate these functions.) This
thermostat may be malfunctioning due to damage, soot buildup or improper
adjustment. If the temperature at which the fan is set to come on is too
high, the firebox will have achieved too high a temperature by the time
the fan comes on and the temperature will overrun the maximum shortly after
the fan does come on, shutting the whole system down until the firebox
temperature returns to the ’safe’ zone, when it starts the ignition cycle
all over. It might also be that the house fan is simply not moving enough
air around the firebox to keep its temperature below the safe maximum (fan
speed too low, extremely clogged air filter, etc.) Still another possibility
(if it is oil-fired) is that too much oil is being sprayed, producing so
much heat that even the properly functioning fan can’t keep the
temperature down to a safe level. This isn’t too likely unless you just
replaced your original spray nozzle with one that was too large.

58mxa carrier furnace

Question

HVAC Gurus,
I just received an estimate to replace my aging Oil Furnace with a new Gas
furnace (Everything else but the furnace in the house is gas).

He proposed the following:

Line chimney
AC Coil (5 tons cooling)
Condensation Pump
Remove oil tank (275 gallon from basement)
Carrier Weathermaker 9200 58MXA 120,000 BTU (2,600 sq ft house, built in the
1940’s)
PVC to rear of the house for the direct vent

The total price for this is $6000 (including all labor and removal of the
old furnace).  An optional item that I would like to add to this is a
Honeywell humidifier for $395 installed.

My first question is, does this seem like a reasonable price?  It’s a bit
higher than another estimate I received for a similar system ($1000 higher)
but this person really seemed to know what he was doing.  Then again, he’s
just the person writing the quote.  Not the installer.

My second question is does anyone have opinions on this particular furnace?
The other person suggested a Trane XE90 (TUX120C960B).  Any opinions on this
one?

I LOVE this furnace (a very biased opinion! I gas/vent them every
day!). Make darn sure the installer sets it up properly, there are many
options as far as airflow, dehumidification, humidification, zoning,
staging, and etc… Pricing is determined by many factors that are
unique to the job… how much ductwork, gas piping, removal of existing
and etc… This is a very quiet furnace, and has been very reliable…
the only failures I have seen were due to neglect… no modern furnace
will stand much water or lack of maintenance, these are the two main
problems I have seen with this furnace.
